The Evolution of the Cardboard Box: A Surprisingly Sustainable Story

Ah… the humble cardboard box. It’s not flashy. It’s not high-tech. It’s just… a box. But behind its plain exterior is a story of invention, practicality, and surprising sustainability.

Here’s how the cardboard box went from a 19th-century curiosity to the unsung hero of modern packaging, and why giving them a second life is more important than ever.

1856: The humble beginnings

The story starts in 1856 in England*. Corrugated paper was created for fashion purposes! A clever inventor realised that the cardboard could be used to line tall hats to keep them stiff and upright. So simple, but the catalyst for something much greater.

1871: Corrugated cardboard finds a purpose

American inventor Albert Jones saw potential beyond fashion. He patented corrugated cardboard for wrapping fragile items like bottles. It was lightweight, protective, and made from paper, which was a sustainable material at the time. Cardboard wasn’t just fashionable, it was now functional and suitable for a wide range of business users.

1890: The accidental invention of the cardboard box

The use of corrugated cardboard in fashion and commerce paved the way for new uses for the versatile material. In 1879 (give-or-take a few years), Robert Gair figured out how to mass-produce flat-packed, pre-cut boxes using a die-cutting machine. While cutting paper bags, a ruler slipped out of line and Gair realised that folds could be cut into cardboard to enable them to be shaped into boxes. Boxes could be shipped and stored more efficiently than other items used for packing, and they could be made in bulk without too much waste. This was the moment cardboard became a feasible alternative to wood, crates, and cloth-based packaging.

20th Century: The box becomes essential

Throughout the 20th century, the cardboard box quietly became the backbone of global trade. During wartime, it shipped food, clothing, and supplies. In peacetime, it carried everything from books to tools. And because it was paper-based, it could be reused, repurposed, or recycled, long before sustainability was even a buzzword.

It wasn’t until the 1980s that production became large-scale and cardboard became the best material for transporting goods domestically and overseas. Cardboard boxes could be printed which offered marketing opportunities to big brands. And boxes were a cheap way to ship products while keeping them protected. This is when Sadlers moved into selling cardboard, having previously sold ammo boxes and tea chests.

1990s–Now: Cardboard and the rise of reuse

With the explosion of online shopping, more cardboard than ever is in circulation. And while that creates waste, it also creates an opportunity; to reuse what already exists.

That’s where we come in.

These boxes might be misprints, overstock, or the wrong size for the original buyer, but they’re still perfectly usable. By giving them a second life, we reduce waste, save resources, and help other businesses do the same. Cardboard is one of the most easily recyclable materials on the planet. But better than recycling is reusing because it cuts out the energy and emissions involved in reprocessing the material entirely.
